About this model

The Allen-Bradley PowerFlex 525

The PowerFlex 525 is Rockwell Automation's compact AC drive with embedded EtherNet/IP, common on conveyors, pumps, fans and packaging machines in plants running Allen-Bradley controls. It is built in two parts: a removable control module and a power module, so the control module (and its settings) can be moved to a replacement power module.

Most PowerFlex 525 problems come from the application rather than the drive: settings that don't suit the load, network faults, or a supply problem. Real hardware failures are usually in the power module, where IGBTs, the DC bus capacitors and the cooling fan are the parts that wear or fail.

Engineers on MachineryFix work on PowerFlex 525 drives and the systems around them. Book an onsite visit, or send the drive to MachineryFix from anywhere in India.

Common faults

What goes wrong on the PowerFlex 525

  • Overvoltage on stopping

High-inertia loads stopping quickly push energy back into the DC bus. A dynamic brake resistor or a longer deceleration time usually cures it.

  • Overcurrent and ground faults

Motor or cable insulation faults, or a failing output stage. The motor and cable are tested with the drive disconnected.

  • Heatsink overtemperature

A stopped fan, blocked airflow or a drive mounted without the clearance the manual requires.

  • Network faults

Lost EtherNet/IP communication from cabling, IP address conflicts or controller changes, which stops the drive even though its hardware is healthy.

Fault codes

PowerFlex 525 fault codes

Codes and names as Allen-Bradley lists them; the explanations are ours. Check the manual for your firmware version before acting on a code.

  • F002

    Auxiliary Input

An external fault input wired to the drive is open: check the device and wiring connected to it.

  • F003

    Power Loss

The DC bus dropped during running: a supply interruption or a missing phase.

  • F004

    UnderVoltage

The DC bus voltage is below the threshold: low supply or an input problem.

  • F005

    OverVoltage

The DC bus voltage is too high, usually during deceleration: lengthen the ramp or add a brake resistor.

  • F006

    Motor Stalled

The drive can't accelerate the load: a jam, a brake not releasing or a current limit set too low.

  • F007

    Motor Overload

The motor overload model has tripped: the load is too heavy or motor data is set wrongly.

  • F008

    Heatsink OvrTmp

The heatsink is too hot: check the fan, airflow and ambient temperature.

  • F012

    HW OverCurrent

Hardware overcurrent: check for a short in the motor or cable; repeated trips can mean a failed output stage.

  • F013

    Ground Fault

Current leaking to earth on the output: test motor and cable insulation.

  • F021

    Output Pha Loss

One output phase is open: a loose terminal, a broken cable core or a motor winding fault.

First checks

What to check before calling an engineer

Safe for plant staff

  • Read the fault code and fault queue on the drive's display, and note when it trips.
  • Check the fan runs and that the drive has the clearance around it that the manual specifies.
  • For network faults, check the Ethernet cable, connector and IP settings before suspecting the drive.
  • Test the motor and cable insulation with the motor disconnected after a ground or overcurrent fault.

Leave to a specialist

  • Any work inside the drive before the DC bus has discharged.
  • Changing motor, ramp or protection parameters on a running line.
  • Replacing the power module or control module, which needs the settings transferred and checked.

Getting it fixed

How to get a PowerFlex 525 repaired

Technicians work onsite from our Hyderabad base and travel to plants across India; anything that can be removed can also be sent to MachineryFix from anywhere in the country. The diagnosis and repair cost are confirmed before any work starts.

Warranty. Repairs carry a warranty of 30 days to 6 months, depending on the item and the repair; the exact term is confirmed before work starts.

FAQ

PowerFlex 525 repair questions

Can the control module be moved to another power module?+

Yes, that is one of the PowerFlex 525's design features, and it keeps the settings. It is still worth backing up the parameters first, because a control module can fail too.

Why does the drive trip on overvoltage only when stopping?+

The load is driving the motor during deceleration and pushing energy back into the drive. A longer stop ramp or a correctly sized brake resistor solves it in most cases.

How do I send a PowerFlex 525 for repair?+

Send the drive to MachineryFix with the catalog number from the label and the fault code. It is routed to an engineer who works on PowerFlex drives, and the diagnosis and repair cost are confirmed before any work starts.

Is there a warranty on the repair?+

Yes. Repairs carry a warranty of 30 days to 6 months, depending on the item and the repair; the exact term is confirmed before work starts.
