PLC in fault or CPU stuck in STOP?
Likely causes, what our technicians check onsite, and how to get it fixed — verified engineers across India, onsite in hours (under 4 in Hyderabad), 24/7.
01 / Overview
PLC Fault / CPU in Stop
A PLC in fault — a solid error LED, a CPU dropped to STOP, or a bus-fault light — stops the whole machine, and the diagnostic buffer usually already contains the reason. The problem is that reading it needs the right software (TIA Portal, Studio 5000, GX Works…) and knowing what the entry means.
We diagnose the full range of SIMATIC, ControlLogix/CompactLogix, Modicon, MELSEC, Delta and Omron PLCs, recover and back up programs — including uploading from a running CPU where no offline copy exists — and get the machine back into RUN.

Likely causes
The handful of things that actually cause this — in the order we rule them out.
CPU major fault (STOP)
A watchdog timeout, a scan overrun, an addressing/index fault in the logic or a failed I/O module can force the CPU to STOP. The diagnostic buffer names the cause; we read it before restarting.
Fieldbus / network fault
A BF or comms LED means a Profibus/Profinet, EtherNet/IP, CC-Link or Modbus segment has dropped — a broken cable, a failed node, a duplicate address or a bad connector.
Battery / retentive data loss
A spent backup battery on legacy CPUs (S7-300, SLC 500, FX) wipes retentive data and can leave the machine mis-referenced or the program cleared.
I/O module failure
A failed input/output card or a shorted field device (24V short) can fault the rack and stop the CPU. We isolate the offending module rather than replacing the rack.
Corrupted or lost program
A power event or a bad download can corrupt the program. Where no backup exists we upload from the running CPU, document the logic and hand back a commented, backed-up project.

What our technician checks
A methodical path to root cause — not a scattergun of part swaps.
- 01Read the diagnostic buffer / fault queue with the correct software
- 02Confirm CPU mode, watchdog and scan-time behaviour
- 03Trace fieldbus health — segment, nodes, addressing and connectors
- 04Check backup battery and retentive-data integrity on legacy CPUs
- 05Back up the program before any change; recover it if lost
