Automation Programming
What we do
This page covers HMI hardware: an operator panel that won't light up, won't respond to touch, won't finish booting or has lost the PLC. Screen design, tags and recipes are covered on the HMI programming page; most visits need a bit of both, and the technician does both.
The first step on any HMI repair is getting the project off the panel if it can still be read. Many plants have no copy of their HMI project, and a failed panel without one means rebuilding screens from photos.
Scope
What's covered
- No display: backlight, inverter and power supply diagnosis
- Touchscreen not responding or touching in the wrong place: digitizer replacement and calibration
- Panels stuck at boot, looping or showing a corrupted project
- Lost communication with the PLC: cable, port and driver faults
- Project upload from the panel and a backup before any repair
- Replacement panel set-up when a model is obsolete, keeping the existing screens
Failure modes
How HMI repair service faults usually show up
Dark screen, machine still running
When the PLC keeps the machine running but the panel is dark, the backlight, its inverter or the panel's power supply has usually failed, not the processor.
Touch not responding or offset
Worn or cracked resistive touch films, drifted calibration and failed touch controllers. Calibration is tried first; a worn film needs replacing.
Stuck at boot or corrupted project
Failed flash memory, corrupted runtime files or an interrupted download. The project is recovered from the panel if possible before any reflash.
No communication with the PLC
Cable faults, a changed PLC address, wrong baud rate or a failed serial or Ethernet port on the panel.
First checks
What you can check first, and what needs a specialist
Safe for a plant electrician
- Shine a torch at an angle on a dark screen: a faint image means the backlight has failed and the panel itself is still running.
- Check the 24 V supply at the HMI's power connector.
- Reseat the communication cable at both ends and note the error message the panel shows.
- Run the touch calibration from the panel's system menu if touch is offset rather than dead.
Needs lockout or a specialist
- Reflashing firmware or downloading a project to the panel.
- Opening the panel to replace a backlight, touch screen or board.
- Changing PLC communication settings shared with other devices.
Local conditions
In Hyderabad plants
Dust is the main enemy of operator panels in Hyderabad's food, textile and packaging units. It builds up on the panel's vents and the touch surface, and panels mounted in machine doors near heat sources age quickly in summer. Gasket condition and panel cooling are checked during repair because they decide how long the repaired panel lasts.
Many plants run HMIs installed by a machine builder who is no longer in contact, with no copy of the project. Getting the project off the working panel and storing it with the plant is often the most valuable part of the first visit.
Before the visit
What to have ready before the technician arrives
- 01Note the HMI make and model, and the PLC it connects to.
- 02Check whether you have the HMI project file and the software version it was made in.
- 03Note any error message shown at boot and whether the fault came after a power cut.
- 04If the screen still works partly, photograph the main screens so they can be checked after repair.
Verification
How the repair is checked before handover
- The project is uploaded from the panel, or loaded from your backup, before any reflash or board work.
- Every screen is stepped through and touch is checked across the whole surface.
- Communication with the PLC is confirmed by changing a test value from the panel and reading it back.
- Alarm and recipe screens are checked against the photos or backup taken at the start.
Parts
Boards and parts commonly involved
- Backlights, LED strips and backlight inverter boards
- Resistive and capacitive touch screens and touch controllers
- Internal power supplies
- Main boards, flash memory and memory cards
- Serial and Ethernet communication ports
Job card
What the job card records
- HMI make, model and runtime version
- Project backup reference and where it is stored
- Fault found on arrival
- Parts replaced or repaired
- Screens and PLC communication checked after repair
Questions
HMI Repair Service: common questions
The HMI screen is dark but the machine keeps running. Is the HMI repairable?+
Usually, yes. A running machine with a dark screen points to the backlight or its power supply rather than the processor, and those are repairable parts. The panel's project is still intact, so it can be backed up before work starts.
Our HMI model is discontinued. What are the options?+
If the panel can be repaired, that is normally the simplest route. If it can't, the existing project can often be converted to a current model so the operators keep the same screens; the technician checks what the original project needs before recommending a replacement.
Our HMI model is discontinued. Is there a replacement that keeps our screens?+
Most makers offer current models that can take a converted project. The existing project is converted and checked screen by screen, so operators keep the screens they know.
Can you back up an HMI project that we never had a copy of?+
If the panel still boots and the project was not protected against upload, it can usually be uploaded and saved. That copy then goes on the job card reference for next time.
Is a dark HMI screen always a backlight fault?+
Not always, but it is the most common cause when the machine keeps running. Shining a torch at an angle on the screen often shows a faint image, which confirms the backlight rather than the main board.
Can a resistive touch screen be replaced on its own?+
Yes, on most panels the touch film is a separate part from the display and can be replaced, which is usually much cheaper than a new panel.
Our HMI shows a communication error after a PLC change. Is the HMI faulty?+
Usually not. A changed PLC address, protocol or tag layout breaks the link even though both devices are healthy. The HMI project's connection settings are checked against the new PLC.
Why does our HMI lose its date and time after every shutdown?+
The internal backup battery has run down. The panel keeps working, but alarm logs and recipes with timestamps become unreliable. Replacing the battery is a small job, best done with the project backed up first.
Can an HMI be repaired in the panel, or does it go to a workshop?+
Backlight, touch film and some power supply repairs can be done at the machine. Board-level faults are usually repaired on a bench. In both cases the project is saved before work starts.
What causes HMI screens to freeze during production?+
Overheating in the panel door, a failing internal power supply, a memory card nearing the end of its write life, or a communication storm on the network. The panel's event log and temperature are checked first.
